Plastic Laminate Fabrication

High-pressure plastic laminate (HPL) is a durable decorative surface made by saturating multiple layers of kraft paper with thermosetting resins, bonding them under heat (≈300°F / 150°C) and pressure (1,000+ psi), then fusing a decorative face and a protective overlay. The result is a hard, non-porous, scratch-resistant surface that outperforms paint and veneer in commercial high-traffic environments. Sandha fabricates HPL, chemical-resistant laminate (CRL), and thermally fused laminate (TFL) onto MDF, particleboard, or plywood cores — bonded with PUR hot-melt adhesive, edged with colour-matched 3mm PVC/ABS or seamless laser-edge banding — for casework, wall panels, counters, doors, and lab work-surfaces.

Overview

Plastic laminate is not a sticker or a veneer — it is an engineered composite surface. HPL (High-Pressure Laminate) is built from 60–80 sheets of phenolic-impregnated kraft paper compressed into a 0.5mm–1.7mm sheet, topped with a decorative layer and a transparent melamine overlay that provides scratch, impact, and moisture resistance. TFL (Thermally Fused Laminate) is a thinner, single-layer melamine face fused directly to the board at the panel plant — ideal for vertical and low-wear interiors. CRL (Chemical-Resistant Laminate) adds a modified resin system that stands up to aggressive disinfectants, acids, and solvents used in healthcare and laboratory environments.

The cost-effectiveness of laminate depends on project scale and complexity. For smaller runs — a single reception desk, a small casework package, or a one-off retail counter — we fabricate entirely in-house: we keep stock cores, maintain a full laminate library, run edge-banding on our line, and glue/press panels in-shop. This keeps lead times short and gives the client complete control over colour matching and edge profiles. For larger projects — hospital wings, school board rollouts, national retail chains — material volume and consistency matter. We partner with certified laminate suppliers (Wilsonart, Formica, Arborite, Nevamar, Pionite) who can deliver full lot-controlled colour runs, matching edge-band rolls, and CRL certifications traceable to batch. We manage the procurement, receiving, and QC so the client deals with one millwork fabricator, not five material vendors.

Every laminate assembly we produce receives six-side sealing on wet-zone cores, PUR hot-melt adhesive bonding (not contact cement), and edge-band applied with pre-heating and end-cutting for a seamless, water-resistant perimeter. The result is a surface that survives decades of commercial use, disinfectant wipe-downs, and daily impact — at a fraction of the cost of solid-surface or veneer.

Process — award to install

  1. 01 · Estimating & Laminate Selection

    We help the client or designer select the right laminate grade (HPL, TFL, or CRL) and core based on use, budget, and code requirements. For larger projects we pull lot-controlled colour runs from the manufacturer; for smaller projects we select from our in-house library.

  2. 02 · Core Preparation & Sizing

    Panels are cut to size on CNC nested routing. Cores are sanded and cleaned to ensure perfect adhesion. For wet zones, cores receive a six-side seal before laminate application.

  3. 03 · Adhesive Application & Bonding

    Laminate is bonded to the core using PUR hot-melt adhesive applied at temperature and pressed under controlled pressure. PUR provides a moisture-resistant, thermoplastic bond that will not delaminate like traditional contact cement.

  4. 04 · Edge-Banding

    Exposed edges are banded with 3mm PVC/ABS (colour-matched to the face) or laser-edge polymer. The edge is pre-heated, applied under pressure, end-cut flush, and corner-rounded for a seamless, water-resistant perimeter.

  5. 05 · CNC Machining & Hardware

    After lamination, panels return to CNC for hinge boring, hardware mortising, shelf-pin holes, and any special cutouts. Machining after laminating prevents face-chip and guarantees clean edges.

  6. 06 · QC & Pre-Ship

    Every panel is inspected for delamination, edge-band adhesion, colour consistency, and dimensional accuracy against the approved shop drawings. Larger runs are spot-checked against the master sample.

  7. 07 · Delivery & Install Coordination

    Panels are blanket-wrapped, palletized by zone or suite, and delivered phased to the site schedule. Install supervision is available across Canada.

FAQs

What is the difference between HPL and TFL?+

HPL (High-Pressure Laminate) is a separate decorative sheet built from multiple resin-impregnated kraft-paper layers, then bonded to the core in our shop. It is thicker, more durable, impact-resistant, and repairable — ideal for horizontal surfaces and high-traffic areas. TFL (Thermally Fused Laminate) is a single melamine layer fused directly onto the board at the panel plant. It is thinner, more economical, and excellent for vertical panels, cabinet interiors, and dry applications where wear is lighter.

Is plastic laminate heat-resistant?+

Standard HPL is heat-resistant to approximately 300°F (150°C) during manufacture, but as a finished surface it will withstand brief contact with hot cups and plates. For extended heat exposure — coffee machines, lab equipment, or kitchen appliances — we specify heat-resistant grades or add a stainless-steel or solid-surface inset. CRL (Chemical-Resistant Laminate) also carries enhanced thermal stability for lab environments.

When do you fabricate in-house versus sourcing from a certified supplier?+

For smaller projects — single reception desks, small casework packages, one-off counters — we keep stock cores and a full laminate library in-house, fabricate everything on our edge-band line, and turn the package quickly with full client control over colour and edge detail. For larger projects — hospital wings, school board rollouts, national retail chains — we source lot-controlled laminate, matching edge-band, and CRL certification directly from certified suppliers (Wilsonart, Formica, Arborite, Nevamar, Pionite). We manage the procurement, QC, and logistics so you still deal with one fabricator, but you get the volume consistency and certification the project requires.

How is the laminate bonded to the core?+

We use PUR (polyurethane reactive) hot-melt adhesive, not traditional contact cement. PUR is applied molten, bonds under pressure, and cures to a moisture-resistant, thermoplastic joint. It is stronger, more durable in wet environments, and less prone to delamination over time — especially important for healthcare, lab, and food-service casework.

What edge options are available?+

Standard is 3mm PVC/ABS edge-band colour-matched to the laminate face, applied with pre-heating and end-cutting for a seamless joint. Upgrades include laser-edge (zero glue line, ultra-clean), 1mm–5mm band thickness, post-formed rolled noses, and solid-wood or aluminium edge profiles where the design calls for contrast.

Can laminate be used in wet or clinical environments?+

Yes — with the right specification. We use MR-MDF or phenolic cores, six-side seal, CRL faces where disinfectant exposure is expected, and continuous 3mm PVC/ABS edge-band on every exposed edge. This combination creates a water-resistant, cleanable surface suitable for hospital casework, lab benches, and food-service millwork.

Can you match a brand colour or an existing laminate?+

Yes. We work with the full palette of Wilsonart, Formica, Arborite, Nevamar, and Pionite. If you have an existing sample or a brand-standard colour, we cross-reference it to the manufacturer's current line and provide a physical sample for approval before production.

What is the warranty on laminate millwork?+

Standard 2-year workmanship and 10-year cabinet-box warranty. Laminate face warranty is backed by the manufacturer (typically 5–10 years) and we extend our workmanship warranty to cover bonding, edge-band adhesion, and installation.
